Kohler Error Code 5 — Overcrank Fix

What it means: The Decision-Maker controller attempted the programmed crank cycle (typically 3 attempts of 15 seconds each with 15-second rest intervals) and the engine never achieved sustained run. The controller locks out the starter with error code 5.

This is the most common Kohler generator fault code across residential and commercial models. Unlike Generac’s overcrank, Kohler units (especially diesel models) have more things to check before you get to the fuel system.

1. Battery Load Test

This is the first test on every Kohler overcrank. The Decision-Maker controller is sensitive to voltage drop during crank. A battery that reads 12.5V at rest but drops below 10.5V during crank cannot start the engine reliably. Test with a multimeter at the battery posts during a crank attempt. Below 10.5V = replace the battery.

Kohler residential generators typically use Group 26 or Group 24 batteries ($70-$120 at auto parts stores). Industrial units (R-series) often use Group 31 batteries.

2. Check Fuel Solenoid (Gas/LP Models)

Kohler fuel solenoids should produce an audible click when the controller energizes them during crank. No click? Measure voltage at the solenoid wires during crank — you should see 12V DC. If voltage is present but no click, the solenoid coil is open. Test solenoid resistance: a good coil reads 20–40 ohms. Replace if open or shorted.

On LP models, I’ve also seen the demand regulator diaphragm fail, letting too much fuel through and flooding the engine. A wet or fuel-smelling vacuum line to the demand regulator is a tell.

3. Test Glow Plugs (Diesel Models)

Kohler diesel generators (typically 20-100 kW) require glow plugs for cold starts. Each glow plug should measure 0.5–2.0 ohms between the terminal and the engine block. An open reading means the plug is burned out. Replace in sets — if one fails, the others aren’t far behind.

The glow plug controller (timer module) also fails. During preheat, you should see 12V at the glow plug bus bar for 10-15 seconds. If no voltage, the timer module needs replacement.

4. Bleed Air from Fuel System (Diesel)

If the generator ran out of fuel or had the fuel filter changed recently, air in the fuel lines will cause overcrank. The manual bleed procedure on most Kohler diesels: locate the fuel pump return line, loosen the fitting, and crank the engine until fuel flows without air bubbles. Tighten the fitting while fuel is flowing.

5. Check the Crank Timer Settings

On some industrial Kohler controllers, the crank cycle timer is adjustable. If a generator in cold weather needs a longer crank cycle, the timer can be increased from 15 seconds to 20-25 seconds per attempt. This is an advanced adjustment — refer to the controller manual for the specific parameter number.
